It started as a 2003.5 mxz-x 800, the cooler in it is 5ft long x 9" wide. As far as volume goes I never did check it. It did have a front cooler aswell, but when I went to the 2.25 track it no longer fit. So if the front cooler needs to go back in, I will have to drop some teeth on the drivers. I don't have a clue what I would need for volume as far as cooling, I was just going to take it out locally and put it through the paces while watching the temp.

I've got 2 - 6" x 5 ft coolers in my triple (not a lot bigger than your setup) and it keeps it nice and cool. You might not have too much issue with that setup there so long as it gets a decent amount of snow on the rear part of the cooler. You might have to run a longer flap to keep more snow in the tunnel though when the snow starts to firm up in the spring.

Does cold air intake to the motor have any concerns or it does it matter how hot the motor gets from the pipes?

I have a snow flap from a hillclimb sled, I was planning on running it, it is sooooo long that it touches the snow when mounted!!! Good point though, thanks!!!

I don't have any experience with the HYVO, are they that much better and wurth switching everything over?

ive run them before. had no problems with them.

Don't understand your questions - you are asking about 2 different variables.

Cold air intake into the motor will affect jetting so yes it is a concern if you are jetting for hotter air temp.

The motor can get hot from the pipes, so long as the coolers and t-stat can keep it cool and at a consistent temp, then its not an issue. Thin wall pipes with ceramic coating like rjwk's will keep the heat in the pipe and dissipate it better than the thick walled stock stuff. Once I shut my sled off I can touch my pipes bare handed in about 1.5 min. I have no issues with the pipes getting the motor too hot, I suck cold air from behind the headlight into the motor, and the air flow around the pipes and the rear under tunnel coolers keep the coolant around the motor at about 90 C.

I only had one heat issue last year when I had to tape all the vents off (riding in 4 ft of bottomless powder - too much snow getting under the hood), the sled was getting a little boggy off the bottom if I stopped and idled for a minute or two (too much hot air being sucked in when not moving) once I started moving again and it got some air movement, it would clear itself right away. I fixed the problem and haven't had any issues since.
