My buddy got a protector that has thin plastic strips instead of the "grass skirt" type. It works well to keep rocks and other debris from hitting the front of his new toy hauler. It is also easy to remove it as it attaches onto the hitch reciever.
Is that 09 Sportsman 400 the new mid size chassis or is it like the full size Sportsman? If it is the smaller model it may not take the same abuse as the full size model. It is was the big model then it may have broken from abuse or a weak part. Sounds lke a weak part to me though.

Many of the parts for a 5.9 build up will adapt to the 6.7...things like exhaust manifolds and turbos. The injection system, ECM and intake manifold are completely different unfortunatly. The AFE Mega Canon will fit the 6.7 up until the 09, but 2010 is different...not sure if AFE has one for it...

Which 5th wheel toy hauler are you thinking of purchasing? You will probably want a dually to tow any of the triple axle trailers as they have an 18,000 lb GVW.
I have never heard of that intake manifold either. I would use a Wildcard Customs intake manifold, but only if I was going all out. The stock 6.7 manifold will flow WAY more air than a 5.9 manifold. The boost tube is a restriction on the 6.7 but you can build your own for around 65 bucks.
