I have an 03 gmc 2500 duramax with alison tranny. 207000km. Where transfer case bolts to back of tranny is starting to leak, now mechanic tells me that the case is magniesum and the bolts are specially coated so as not to eat the magniesum. He says i will need a new transfer case installed . Has anybody else had this problem

i could see the bolts being coated but not needing a new t/case. unless that is were the leak is coming from, that the corrosion in the bolting area has ate away the metal causing the leak. never dealt with it but it does make sense kinda.

I have not yet seen in a case in where you need a new front case half in that instance. I agree with Tex in where I have seen lots of rear cases that have cracked and caused a leak. GM has come out with an updated extension housing which is thicker in material to try to combat that issue. The one downside of it is that you have to pull the transmission to replace the rear case on the Allison, if you don't you can run the risk of having a bearing race slip out of place in the planetary section on the P3 sun gear(I believe that is the one) and take out the rear planetary section quickly.

It may also just be the input seal on the transfer case that is leaking..

My 2 cents.

Use the "right stuff" sealer on the bolts, and put 'er back together...... Should stop your leak, as long as the bolts are able to torque back to spec........... Otherwise, what funtime and tex said........ Never seen a corroded bolt hole, on the gm diesels! But we've seen several Cracked housings, yes!

I'm just putting 2 and 2 together, but does anyone think it's possible that this is a pump rub issue and that's where the transfer case is leaking? Very common problem... I traded my '01 2500HD 8.1L off with closer to 300K on it and it hadn't had it happen yet, but I've heard of a bunch of different trucks that developed it sooner. My '06 Dmax hasn't developed it yet at 190K.

This is my guess also. Common Issue just "Right Stuff" It over the little hole if possible. Hard to tell with info given and not being able to see it. Pics of leak and location would be better for us to help. Good Luck

From where the leak is coming from it sounds like that is not the case. But that is a very common problem with those transfer cases also.
